Reducing Microbial Risk Through Experience and Expertise

At the end of the day, microbial risk isn’t a project you finish. It’s a habit you keep.

Why do some plants keep their environmental data clean year after year while others fight the same positive in the same drain forever? In our experience, it comes down to repeatable daily processes that keep microorganisms out.

September is Food Safety Month, which makes it a good time to ask the question: Is your sanitation program working to lower risk, or is it just filling out the paperwork?

That question matters because risk in a food plant is never confined to one department. Many plants treat microbial control as sanitation’s problem. It isn’t. Almost everybody in the building either creates risk or controls it, usually without realizing it. Maintenance makes a repair but doesn’t clean and sanitize after putting on a new belt. Production runs long, and sanitation gets squeezed 20 minutes short of the time it needs. Engineering buys a machine nobody can take apart and wasn’t built to be cleaned. QA decides where to swab before the area has been cleaned and sanitized after an adverse event. A drain backs up in an RTE area, and everyone keeps walking through it, tracking all over the plant. Different departments, same drain.

And that shared risk is exactly why you never finish this job. Equipment wears, schedules change, people leave, and the program you validated two years ago is now out of date. Bacteria are patient, and they will find whatever you stopped looking at or stopped doing. The teams that stay ahead are the ones that stay a little unsatisfied. They are always looking at how microbes can enter this space, and they put programs and plans in place to prevent them from getting in. Bacteria are the enemy.

Staying unsatisfied is also what separates execution from real progress. Execution and consistency will get you close to perfection, but nobody gets to stop there. Products change, equipment changes, regulations change, and the organisms adapt right along with them. The question we keep asking is how we do this better, faster, smarter, and more efficiently for the plants we serve. What makes it possible is people. Some of the smartest people in this business work on the Fortrex team, and our job is to listen to them and get their ideas onto plant floors.

That mindset is what turns a reactive program into a proactive one. Reactive programs chase microbial positives. Proactive programs see them coming and act first. That means reading your monitoring data as a trend rather than a pass/fail, looking closely at sanitation before a seasonal change rather than after, digging for harborage while you’ve got planned downtime, and treating a near miss as seriously as a finding. We told a customer located in the middle of farmland to clean their air units right before and then after the planting and plowing season because we noticed their systems were gummed up. When we did that, it eliminated problems that had been plaguing the plant every season for years.

But you can’t catch that kind of drift on instinct alone. Regular service visits, training on site, and sitting down a few times a year to actually review the program is the only way to do it. It’s more important than ever to review these programs, escalate them, and make changes. Don’t wait for an audit to come around to fix stuff. Fix it when you find it and own it all the way to completion.

At the end of the day, microbial risk isn’t a project you finish. It’s a habit you keep. Run the 8 steps in the order that matters. Swab to find, not to pass. Do that, and you protect your margin, and you protect whoever is eating what comes off your line tonight. That’s what protecting what matters means, and it’s the only scorecard that really counts.
